The Progressive Add-A-Pack replaces the factory overload with a 5-Leaf, progressive pack that changes the final rate of the spring pack keeping the rear planted while increasing traction and predictability.\u003c\/p\u003e\n\u003cp data-mce-fragment=\"1\"\u003eWhen pairing added down-travel with the taller ride height, the position of the factory, front sway bar will need to be altered as well. For this, we offer two options (unless 1994-2002, then there’s only one); extended, Sway Bar End Links or the replacement Torsion Sway Bar. The End links are equipped with ½” FK Rod-Ends and in-house machined 17-4 stainless bodies that are extended over stock to reset the sway bar engagement points. Factory pillow-bushings are re-used to assemble the sway bar to the lengthened link. Carli’s optional Torsion sway bar removes the entire factory sway bar assembly replacing it with a torsion bar supported by fabricated drop brackets and delrin bushings. Fabricated sway bar arms and dual 5\/8” FK heim end links round off the package. This is the single best bang for the buck, ride-quality upgrade offered by Carli Suspension (in close competition with the full progressive leaf spring upgrade).\u003c\/p\u003e\n\u003cp\u003eWhen lifting the front end of a straight axle truck, the front axle is pulled off-center unless the proper linkages are addressed. Three inches of front lift equates to an axle shifted toward the driver’s side ¾” and back toward the cab ½”. This system includes an Adjustable Track Bar to push the axle back toward the passenger side and provide a stronger link with less deflection for the lifted application. If running factory wheels, we recommend an All Terrain 35” tire to avoid rubbing. For 37” tire fitment, our High-Clearance Control Arms and Adjustable Track Bar can be paired to a wheel with 5.75” of Backspacing. The more rubber, the better the small bump compliance will be at proper inflation pressures. Leave this to the engineers way smarter than those of us within the organization who are put to the task of trying to destroy the products they design. As our lifetime ball joints have been in circulation for many years and more competition enters the market, the “what makes these so special” questions surfaces regularly; we’re happy to shed some light!\u003c\/p\u003e\n\u003cp\u003eThe design comes first. To know how we improved it, let’s take a look at the factory. The Factory Ball Joints are made up of a lower ball joint and upper floating king-pin. What better way to learn a product than to cut it in half to learn it’s functionality. The upper ball joint is designed as a pivot point determining the axis on which the knuckle will move and thus, only sees a lateral load. When you cut into the factory ball Joint, you find a sealed housing, sleeve, pin and boot. The upper cavity stores the grease from the factory and allows the “hat” of the pin to float up and down as the knuckle raises and lowers through the steering cycle. The “hat” of the pin does not make contact with the housing, it only prevents the pin from pulling out the bottom of the housing. As the hat of the pin doesn’t contact, there’s a coated sleeve that isolates the pin from the housing and it’s vertical surface is the only wear surface for the upper.\u003c\/p\u003e\n\u003cp\u003eThe Carli Joints are similar in design in that we utilize the same style of a floating King-Pin upper but with several improvements in design. You’ll notice our ball joint has a pin and housing but the “hat” of the pin contacts the housing. This adds a second wear surface to further distribute the load applied laterally to the ball joint while providing the same failsafe as a factory ball joint ensuring the pin cannot be pulled through the bottom of the ball joint housing. Further, there is no sleeve isolating the wear surfaces eliminating the point of failure. The upper cavity’s size is increased to hold a larger grease reserve and the threaded cap both allows access to the cavity and pin if needed and allows servicing through its zerk fitting. You’ll also notice the channel in the pin itself providing a path for grease to migrate to the wear surface. At the bottom of the housing, a Viton Seal prevents the environment from entering the ball joint.\u003c\/p\u003e\n\u003cp\u003e\u003cspan\u003eThe lower ball joints are the true ball joints in the AAM design. The spherical lower is a ball and socket design allowing lateral misalignment (unlike the king-pin upper). Because the design tracks the knuckle on an imperfect axis, the spherical lower is required to allow the knuckle to move freely with only a slight vertical travel through its steering cycle. By design, the lower factory joint is a pin isolated from the housing by a nylon material loaded from the top and sealed by a press with a boot to keep out the elements. When this composite liner fails, the ball joint needs to be replaced. It’s the old saying, a chain is only as strong as its weakest link.\u003c\/span\u003e\u003c\/p\u003e\n\u003cp\u003eOur improvement on this design begins with the ability to service the joint. The Zerk fitting is recessed into the top of the joint and protrudes at an angle to be aimed forward and slightly inward to allow access to the fitting without needing to disassemble anything. In the cutaway, you can see the channels machined into our ball surface conducive to grease migration. Again, you’ll see no liners of any kind. At the top, a bronze wear surface preloaded by a disc spring, safety washer and snap ring ensures the ball joints wear surfaces are always held tightly together for optimal performance. Not shown in the picture but including in our lower is a rubber seal locking the housing to the pin.\u003c\/p\u003e\n\u003cp\u003eNow that the design improvements are clear, why are we so confident in the materials that we think we can eliminate wear-surface isolation? We have tested every possible material and process to land where we have since the inception of these lifetime ball joints in 2007. Our process starts with masking. We mask the ball joints, all but the wear surface with a copper plating. Once plated, the ball joints head to carburizing. The carburizing creates an extremely hard surface with a case-hardness (penetrating depth) of 20-25 thousandths. For reference, another process we tried was salt-bath nitride which produced 3 thousandths in a best-case scenario. When the ball joint has completed the carburizing\/heat treat, they’re stripped of their copper masking leaving the entire joint heat treated and the wear surfaces incredibly hard. From stripping, they head to dry-lube where the whole joint is coated with a corrosion resistant gray coating to project the joint while the lubricity of the coating pairs with ant seize and Redline CV2 grease to assist in breaking in the wear surfaces.\u003c\/p\u003e\n\u003cp\u003eNormally, this is where you list the recipe of materials – well, we don’t want to spell out everything for the competition.  The time we’ve put in (literal blood, sweat, tears) and hundreds of thousands of dollars to develop this indestructible product have led us to safeguard this recipe with our life. The factory shackle is very strong BUT the design is not conducive to a smooth ride. This is no surprise as a 3500 isn’t made to ride well, it’s made to tow. The 3500 Factory leaf springs are high-spring-rate and short-travel, why would Ram design a shackle that rides well and is capable of extended suspension travel? Vulcanized bushings are a press-fit bushing often utilized by OEMs in which the bushing material is adhered on both points of contact.\u003c\/p\u003e\n\u003cp\u003eIn this case the black busing material you see above (installed into the factory shackle) is adhered to both the shackle itself and the crush sleeve the bolt goes through. The crush sleeve (silver sleeve that runs the length of the bushing) is very thick making the actual bushing very thin. When your bushing is designed to only move as much as it can deflect and the deflection is minimal, the ride will suffer.\u003c\/p\u003e\n\u003cp\u003eWe, at Carli, do everything in our power to milk these trucks for as much ride quality as we can. The vulcanized bushings may not seem like  a big deal until you consider that there are 6 total bushings fighting suspension movement in the factory configuration – front leaf spring pivot, rear leaf spring pivot and shackle pivot.\u003c\/p\u003e\n\u003cp\u003eReplacing the factory springs with Carli-spec Deavers replace 4 of these (front and rear leaf-spring pivot) with free-moving, serviceable bushings; this shackle replaces the final 2.\u003c\/p\u003e\n\u003cp\u003eIn contrast to the factory bushing, the Carli Bushing assembly utilizes more bushing material and a thinner sleeve to prioritize ride damping.\u003c\/p\u003e\n\u003cp\u003e\u003cspan\u003eFurther, our bushings are serviceable. Droop the rear end and grease them through the protected zerk fitting. You’ll note in the high-res pictures, there are channels for the grease from the zerk. The grease travels through these channels, around the crush sleeve and to the bushing face for optimal grease migration and bushing life.\u003c\/span\u003e\u003c\/p\u003e\n\u003cp\u003eIf you do manage to wear out the Carli Shackle bushings, you purchase new ones and swap them in; reuse the crush sleeve. The factory shackle requires replacement in its entirety when the bushings crack\/rot.\u003c\/p\u003e\n\u003cp\u003eIn short, the factory shackle is beefy BUT utilizes a press-fit vulcanized bushing designed to bind and resist movement. This makes for a crappy ride, no serviceability and no rebuildability.
